Abstract: An improved stereolithography system for generating a three-dimensional object by creating a cross-sectional pattern of the object to be formed at a selected surface of a fluid medium capable of altering its physical state in response to appropriate synergistic stimulation by impinging radiation, particle bombardment or chemical reaction, information defining the object being specially processed to reduce curl and distortion, and increase resolution, strength, accuracy, speed and economy of reproduction even for rather difficult object shapes, the successive adjacent laminae, representing corresponding successive adjacent cross-sections of the object, being automatically formed and integrated together to provide a step-wise laminar buildup of the desired object, whereby a three-dimensional object is formed and drawn from a substantially planar surface of the fluid medium during the forming process. The conversion of CAD/CAM data descriptive of the object into stereolithographic data used to trace cross-sections of the object is described.

Abstract: An improved slicing technique for stereolithography is disclosed that employs micro-slicing or intermediate slices by identifying intermediate triangle vertices (1, 2, 3) in the STL file data in terms of surface triangles. Intermediate slice layers are passed through each intermediate vertex (1, 2, 3) to create a final build object or part that has smoother contouring, greater accuracy and an improved surface appearance than parts obtained using prior slicing methods.

Abstract: This invention relates to the stepwise layer-by-layer formation of a three-dimensional object through application of the principles of stereolithography and to the automatic detection of surface features of each layer of a three-dimensional object to manufacture parts more reliably, more accurately and more quickly. Automatic detection of trapped volume regions and size of solidified cross-sectional regions are disclosed. Automatic selection of recoating styles is made based on(1) the detected regions, (2) empirically or otherwise determined optimum recoating styles for different types of regions, and (3) a look-up table, other correlation system, or processor for associating recoating style information with laminae containing particular identified regions.

The tool has at least one thermal control element located within it and spaced from the molding surface where a component used in forming the thermal control element is located within the flowable material prior to solidifying the material. The powder material is preferably a mixture of metals. The thermal control elements include fluid flow paths, heating elements, temperature sensors, and the like.

Abstract: A method for making a part using the following steps using data derived from a slicing programme to control a manufacturing means that makes coatings that are the cross sectional slices of the required part; organising the coatings, sheets and conductive plates so that they form a stack made of consecutive arrangements of plate, sheet and coating; heating the stack so that the coatings are processed; cooling the stack; and, removing coatings from the stack. If necessary the heat taken away during the cooling of a stack may be recycled, and the recycling may involve the use of a heat pump and/or a heat transfer device. The recycled heat may be used to increase the amount of power that can be used in processing stacks.
