Polyester fiberfill batts having improved stretch capability for apparel and other uses are prepared of polyester fiber and binder fiber, sprayed with a soft resin by oven bonding and hot roll treatment under certain specified conditions. This provides a bonded batting which is characterized by softness and drapability, good insulating performance, low levels of fiber leakage or percolation through shell fabrics, enhanced durability when laundered by washing/drying or by dry cleaning, and enhanced structural integrity whereby it hangs freely without the need for quilting into small size panels, as well as improved stretch capability.

A multi-layer composite sheet comprising a shrinkable layer (11’) intermittently bonded a to a gatherable layer (10’, 12’) with the bonds (13’) separated by a specified distance (d’)and wherein the shrinkable layer (11’) can shrink and at the same time gather the gatherable layer (10’, 12’) between the bonds (13’). A process for preparing multi-layer composite sheets by intermittently bonding a shrinkable layer (11’) to a gatherable layer (10’, 12’) with the bonds (13’) separated by a specified distance (d’) and causing the shrinkable layer (11’) to shrink while at the same time gathering the gatherable layer (10’, 12’) between the bonds (13’). Preferably, the shrinkable layer (11’) comprises an array of fibers or nonwoven web comprising fibers having latent spiral crimp.
