Abstract: A motor controller for an electric motor for driving a blower to generate an airflow. The motor controller includes a processor and a drive circuit configured to regulate power supplied to the motor to turn the blower. The processor computes a system resistance for the blower based on a fixed set point for a first control parameter and a feedback parameter. The processor receives an airflow rate demand value and computes an operating set point for a second control parameter based on the system resistance and the airflow rate demand value. The processor controls the drive circuit based on the operating set point to supply electrical power to the electric motor and to operate the blower to generate the airflow.

Abstract: A method of encapsulating a printed circuit board of a motor controller with a potting material includes inserting the printed circuit board into a recess formed in a base portion of an encapsulation assembly such that a bottom surface of the printed circuit board is spaced from a surface of the recess. The method also includes coupling a cover portion of the encapsulation assembly to the base portion to define a cavity therebetween. The method further includes injecting the potting material into the cavity through at least one injection port defined in at least one of the base portion and the cover portion such that the printed circuit board is at least partially coated in the potting material.

Abstract: A hydrodynamic bearing assembly includes a first member including a first engaging surface. The first member is stationary in a non-operating mode of the bearing assembly and rotates about an axis in an operational mode of the bearing assembly. The first member includes a first bore and a shaft positioned within the first bore and including an end surface. The hydrodynamic bearing assembly also includes a second member including a second bore and a second engaging surface positioned adjacent the first engaging surface. The second member is stationary in both the non-operating mode and the operational mode of the bearing assembly. The hydrodynamic bearing assembly further includes a spacer member positioned within the second bore and is configured to engage the first member to define a first gap between the first engaging surface and the second engaging surface in the non-operational mode.

Abstract: An electric motor assembly includes a stator assembly and a rotor assembly positioned adjacent the stator assembly to define an axial gap therebetween. The stator assembly is configured to induce a first axial force on the rotor assembly. The electric motor assembly also includes an impeller directly coupled to the rotor assembly opposite the stator assembly such that the rotor assembly and the impeller are configured to rotate about an axis. A fluid channeled by the impeller induces a second axial force on the impeller. The electric motor assembly further includes a hydrodynamic bearing assembly including a rotating member coupled to the rotor assembly and stationary member at least partially circumscribing the rotating member such that rotation of the rotating member with respect to the stationary member is configured to induce a third axial force on the rotor assembly.

Abstract: A health monitor circuit for an electric machine includes a plurality of sensors, a rectifier, a memory device, and a microprocessor. The plurality of sensors includes a current transformer configured to be electromagnetically coupled to an electrical conductor that feeds a stator winding of the electric machine. The rectifier is coupled to the current transformer and is configured to convert an AC signal generated by the current transformer to a DC signal to supply power for the health monitor circuit. The microprocessor is coupled to the memory device and the plurality of sensors. The microprocessor is configured to periodically collect a stator current measurement from the current transformer and write the stator current measurement to the memory device.

The motor control assembly includes an input power connector configured to receive the DC voltage at the second level from the power supply module. The motor control assembly also includes an inverter module coupled to the input power connector. The inverter module is configured to convert the DC voltage at the second level to an AC motor voltage to operate the electric motor.

The processor is configured to receive a command for a calibrating airflow and operate the electric motor in a constant airflow mode to generate the calibrating airflow at a calibrating speed. The processor is further configured to write the calibrating speed and the calibrating airflow to the memory as the speed-to-airflow ratio.

The fan is connected to the motor for rotation about a rotation axis. The exhaust volute has a cut-off at a cut-off angle relative to the rotation axis. The exhaust volute has an exhaust outlet passageway that extends to an exhaust port. The exhaust port is lower than the top of the exhaust volute.
