Abstract: A casting system for forming a gas turbine engine component is provided. T he casting system, in a first embodiment, comprises a shaped refractory metal sheet having a plurality of features for forming a plurality of film cooling passages, whic h features are formed from refractory metal material bent out of the sheet. The casting system for forming a gas turbine engine component in a second embodiment comprises a metal wall having an airfoil shape and a refractory metal core adjacent the metal wall and having a shape corresponding to the shape of the metal wall.

Abstract: A refractory metal core for use in a casting system has a coating for providing oxidation resistance during shell fire and protection against reaction/dissolution during casting. In a first embodiment, the coating comprises at least one oxide and a silicon containing material. In a second embodiment, the coating comprises an oxide selected from the group consisting of calcia, magnesia, alumina, zirconia, chromia, yttria, silica, hafnia, and mixtures thereof. In a third embodiment, the coating comprises a nitride selected from the group consisting of silicon nitride, sialon, titanium nitride, and mixtures thereof. Other coating embodiments are described in the disclosure.

Abstract: In accordance with the present invention, a casting system is provided which broadly comprises a core (10) and a wax die (12) spaced from said core (10), a refractory metal core (14) having a first end seated within a slot (18) in the core (10) and a second end contacting the wax die (12) for positioning the core (10) relative to the wax die (12), and the refractory metal core having at least one of a mechanism for providing spring loading when closed in the wax die and a mechanism for mechanically locking the wax die to the core. The spring loading mechanism may comprise one or more spring tabs (20). The locking mechanism may comprise an end (32) of the refractory metal core (14') engaging a slot (34) in the wax die (12') (Fig 2).
