Abstract:
Multi-piece golf balls containing a multi-layered core structure are provided. The core structure includes a small, heavy inner core (center) having a relatively high specific gravity, an intermediate core layer, and a surrounding outer core layer. The layers of the core structure may have different hardness gradients. In one preferred embodiment, each core layer has a positive hardness gradient. The center of the core comprises a metal material such as copper, steel, brass, tungsten, titanium, aluminum, and alloys thereof. The intermediate core layer is preferably formed from a thermoset composition such as polybutadiene rubber, and the outer core layer is preferably formed from a thermoplastic composition such as an ethylene acid copolymer. The resulting ball has high resiliency and good spin control.

A golf ball includes a thermoplastic inner core and a thermoset outer core layer. The inner core has a surface hardness of about 40 to 80 Shore C and a center hardness of about 30 to 75 Shore C, the center hardness being less than the surface hardness to define a first positive hardness gradient. The cover includes an inner cover layer and an outer cover layer. The thermoplastic inner core comprises a highly-neutralized ionomer including an acid copolymer of ethylene and an α,β-unsaturated carboxylic acid; a plasticizer; an organic acid or salt thereof; and a cation source present in an amount sufficient to neutralize from about 70 to 100% of the acid groups present. The outer core layer includes a polybutadiene rubber and has a surface hardness greater than an interior hardness to define a positive hardness gradient of less than about 25 Shore C.

A golf ball comprising a core and a cover, wherein the core consists of: a solid inner core layer formed from a plasticized non-acid polymer composition PCp/N-A and having a diameter of 1.10 inch or less and a center Shore C hardness (Hcenter) of 50 or less, one or more optional intermediate core layers, and an outer core layer formed from at least one of a thermoset rubber composition TR and a thermoplastic composition TP and having a thickness of 0.200 inches or greater and an outer surface Shore C hardness (Houter surface) of 70 or greater, wherein Houter surface>Hcenter, and Houter surface−Hcenter≧40. In another embodiment, the center Shore C hardness (Hcenter) is 40 or less, the outer surface Shore C hardness (Houter surface) is 85 or greater, and Houter surface−Hcenter≧45. In one embodiment, an intermediate layer is disposed between the outer core layer and the cover. The plasticized non-acid polymer composition PCp/N-A. may be formed from at least one non-acid polymer composition and at least one plasticizer.

Multi-piece golf balls having a solid core and cover are provided. The ball contains a small, heavy inner core and surrounding outer core layer. The inner core preferably contains metal materials such as copper, steel, brass, tungsten, titanium, nickel, iron, tin, and bronze particles dispersed in a thermoset or thermoplastic polymeric matrix. Preferably, the polymeric matrix comprises polybutadiene rubber. The outer surface of the inner core preferably has a non-uniform structure and includes projecting members. For example, the outer surface may contain multiple projecting ribs with gaps located between the ribs. The ball includes a cover surrounding the core structure. The cover may be multi-layered.

The present invention generally relates to golf balls and more particularly to golf balls having multi-layered cores comprising a thermoset rubber center, a thermoplastic intermediate core layer, and a thermoset rubber outer core layer. A cover layer is disposed about the multi-layered core. At least one of the center, intermediate core layer, and outer core layer comprises a polyalkenamer rubber. In one preferred embodiment, the center, intermediate core, and outer core layers have positive hardness gradients. The core layers preferably have different specific gravities. The polyalkenamer rubber may be blended with other rubbers such as polybutadiene, polyisoprene, ethylene propylene diene, and styrene-butadiene rubbers. The polyalkenamer rubber composition helps improve resiliency of the core and provides the ball with a comfortable and soft feel.

A golf ball includes a core having an outer surface, a geometric center, and a soft transition region adjacent to the outer surface. The soft transition region has a thickness of about 4 mm or less and includes about 10 to 45 percent of a trans-polybutadiene isomer. An outer cover layer has a hardness of about 50 Shore M or greater. The core outer surface hardness is greater than the hardness at the geometric center to define a positive hardness gradient of about 12 to 68 Shore C. The core has a secondary gradient quotient, GQ′, of 4 to 13, GQ′ being defined by the equation: G ′ + T 10 × COR where G′ is the positive hardness gradient in Shore C, T is the percent trans-polybutadiene isomer at the core outer surface, and COR is the coefficient of restitution of the core measured at an incoming velocity of 125 ft/.

Different plasticizer such as fatty acid esters may be used. The outer core layer is preferably formed from a thermoset composition such as polybutadiene. The resulting ball has high resiliency and good spin.

Multi-layered golf balls containing a two or three-layered cover assembly are provided. In one embodiment, the cover assembly includes a relatively hard inner cover and relatively soft outer cover. Alternatively, the cover assembly may include a relatively soft inner cover with a relatively hard outer cover. Three-layered covers comprising an inner cover, intermediate cover, and outer cover layer also may be prepared. Preferably, at least one of the layers is formed from a thermoplastic composition that preferably comprises: a) ethylene acid copolymer, b) plasticizer, and c) cation source. A fatty acid ester such as ethyl oleate is preferably used as the plasticizer. The cover assembly has good impact durability and helps provide the ball with relatively high resiliency at given compressions.

Golf balls having multi-layered covers are provided. Preferably, the ball includes an inner cover layer made of an aromatic polyurethane composition; and an outer cover layer made of an aliphatic polyurethane composition. At least one of the cover layers is formed by casting an aromatic or aliphatic thermoplastic polyurethane composition. Ethylene acid copolymer ionomers can be used to make a second inner cover layer. The cover layers are disposed about a single or multi-layered core. The invention also includes casting methods for making such multi-layered covers. The resulting ball has good light-stability, cut/shear-resistance, and impact durability.
