Abstract: Thermally conductive non-metallic honeycomb structures (20, 30, 40) are provided as well as a novel co-corrugation process for their production. The thermal conductivity of the non-metallic honeycomb structures (20, 30, 40) is increased by incorporating unidirectional thermally conductive fibers (3, 38, 52) in the corrugated laminate sheets used to form the honeycomb. Thermally conductive fibers (3, 38, 52) are integrated in the laminate sheets as a unidirectional fiber prepreg which minimizes the number of broken fibers and allows controlled directional heat conductance through the honeycomb structure (20, 30, 40).

Abstract: A urea-modified polyurethane having excellent characteristics is prepared by the reaction between a polyisocyanate and a polyol in the presence of a diamine having formula (I), in which R and R are independently straight-chain C2-C6 alkyl, and m and n are independently either 1 or 2. The preferred polyol is castor oil, and in preferred methods the reaction is carried out by first forming a prepolymer of the polyisocyanate with the polyol, and then curing this with a solution of the diamine in a further amount of the polyol.

Abstract: Open-cell structures are filled with polyimide foam formed in place by the use of a foam precursor in powdered form comprised of a combination of (a) the reaction product of an excess of organic polyisocyanate and a member selected from the group consisting of furfuryl alcohol and condensation products thereof, and (b) an organic polycarboxylic compound containing two carboxylic anhydride groups. The precursor is prepared by combining the species under conditions which favor the reaction of the furfuryl alcohol with the polyisocyanate, but not the polyimide-forming reaction. The polyimide-forming reaction itself is then performed by adding preselected amounts of the powdered precursor, depending on the desired ultimate density of the foam, to each cell of the open-cell structure, then heating to initiate the polyimide reaction, and permitting the carbon dioxide generated by the reaction to escape while confining the resulting foam to the cells.

Abstract: A mounting system for a vehicle-mounted impact absorption box (10) filled with a collapsible open cell network (11) provides a lessened tendency for disintegration when subjected to the vibrations of the vehicle. The system contains a bolt (32) surrounded by a region of transverse cells (62), with the bolt bonded to the cell walls and passing therethrough in a generally perpendicular direction. A further feature of the system is a pivot bracket constructed in two parts - a rigid portion (70) and a pivot arm (71), the latter stabilized by springs (74, 75) which absorb torsional impulses on the arm arising from the vehicle vibrations. These two features work in conjunction with each other in reducing shock damage to the interior of the box, and thereby increase the life expectancy of the box as a whole.

Abstract: Stabilized, catalyzed polyurethane systems which are comprised of a polyurethane prepolymer, a tertiary amine catalyst and a stabilizing agent. To extend shelf life, and lend stability to the composition, the stabilizing agent is comprised of methane sulfonic acid. The stabilizer is suitable for use with most polyurethane systems catalyzed by tertiary amines, and produces longer shelf life or stability with lesser amounts than conventional stabilizers. In a particular embodiment requiring extended shelf life but quick curing times, a catalyst yielding these qualities is bis(2,6-dimethylmorpholino)diethylether. The catalyst, when incorporated in a polyurethane prepolymer coated on a flexible substrate, can be immersed in water, the material thereafter being wrapped about the portion of the patient's body to be immobilized, and cures rapidly, within about 15 minutes. The catalyst can optionally be combined with a stabilizer, such as methane sulfonic acid. When stored in the absence of moisture, such systems have exceedingly long shelf life.

Abstract: An orthopedic device (10) formed from a composite material (42, 44) which is reinforced with continuous filament or carbon fibers (26) to provide the material with high flexural strength, hydrolytic stability and a medical grade quality. A preferred embodiment of the orthopedic device is a hip joint prosthesis in which the stem and spherical head can be formed from a composite block (54). In the alternative, the stem alone can be formed from the block and a head of another material attached to one end of the stem. One embodiment of the method includes first forming a sheet of carbon fibers (40) by wrapping carbon fiber tows (26) spirally around a drum (38) after passing the tows through a thermoplastic resin (32) which serves as a bonding agent then, rectangular pieces (42, 44) of the carbon fiber-polymers sheets are combined with one another to form a stack. Pressure is exerted on the stack in the presence of heat to form a composite block (54). Following formation of the block, the block is machined to form the desired orthopedic device. In another embodiment of the method, sheets of carbon fibers held together by a polymer are rolled into a cylinder, then molded under heat and pressure. The resulting composite is then machined to form the orthopedic device.
