Multi-layered golf ball core sub-assemblies and the resulting golf balls are provided. The core structure includes an inner core (center) comprising a foam composition, preferably foamed polyurethane. The intermediate and outer core layers are preferably formed from foamed and non-foamed thermoset compositions. For example, the intermediate core can be formed from a thermoset rubber so there are adjoining foam core layers (inner and intermediate) and the outer core layer can be formed from a non-foamed thermoset rubber. The core layers have different hardness and specific gravity levels. The core assembly preferably has a positive hardness gradient extending across the entire assembly. The core structure and resulting ball have relatively good resiliency.

Low compression multi-piece golf balls having a solid core comprising at least one layer made of a plasticized thermoplastic composition are provided. Preferably, the ball has a compression of less than 60 and more preferably less than 50. The ball includes a cover in addition to the core sub-assembly. For example, two-piece and three-piece golf balls may be made. The plasticized thermoplastic composition preferably comprises: a) ethylene acid copolymer, b) plasticizer, and c) cation source. Preferably, a fatty acid ester such as butyl oleate is used as the plasticizer. In two-layered core constructions, the outer core layer is preferably formed from a thermoset composition such as polybutadiene rubber. The core layers may have different hardness levels. The core structure and resulting ball have relatively good resiliency at given compressions.

A golf ball comprising a core and a cover, wherein the core consists of: a solid inner core layer formed from a plasticized non-acid polymer composition PCp/N-A and having a diameter of 1.10 inch or less and a center Shore C hardness (Hcenter) of 50 or less, one or more optional intermediate core layers, and an outer core layer formed from at least one of a thermoset rubber composition TR and a thermoplastic composition TP and having a thickness of 0.200 inches or greater and an outer surface Shore C hardness (Houter surface) of 70 or greater, wherein Houter surface>Hcenter, and Houter surface−Hcenter≧40. In another embodiment, the center Shore C hardness (Hcenter) is 40 or less, the outer surface Shore C hardness (Houter surface) is 85 or greater, and Houter surface−Hcenter≧45. In one embodiment, an intermediate layer is disposed between the outer core layer and the cover. The plasticized non-acid polymer composition PCp/N-A. may be formed from at least one non-acid polymer composition and at least one plasticizer.

The present invention generally relates to golf balls and more particularly to golf balls having multi-layered cores comprising a thermoset rubber center, a thermoplastic intermediate core layer, and a thermoset rubber outer core layer. A cover layer is disposed about the multi-layered core. At least one of the center, intermediate core layer, and outer core layer comprises a polyalkenamer rubber. In one preferred embodiment, the center, intermediate core, and outer core layers have positive hardness gradients. The core layers preferably have different specific gravities. The polyalkenamer rubber may be blended with other rubbers such as polybutadiene, polyisoprene, ethylene propylene diene, and styrene-butadiene rubbers. The polyalkenamer rubber composition helps improve resiliency of the core and provides the ball with a comfortable and soft feel.

Multi-layered golf balls containing a two or three-layered cover assembly are provided. In one embodiment, the cover assembly includes a relatively hard inner cover and relatively soft outer cover. Alternatively, the cover assembly may include a relatively soft inner cover with a relatively hard outer cover. Three-layered covers comprising an inner cover, intermediate cover, and outer cover layer also may be prepared. Preferably, at least one of the layers is formed from a thermoplastic composition that preferably comprises: a) ethylene acid copolymer, b) plasticizer, and c) cation source. A fatty acid ester such as ethyl oleate is preferably used as the plasticizer. The cover assembly has good impact durability and helps provide the ball with relatively high resiliency at given compressions.

Golf balls having a very high positive gradient multilayer core are provided. The multilayer core includes an outer core layer and a very soft, low compression inner core layer. The inner core layer is formed from an unfoamed composition and has a center hardness that is at least 40 Shore C points less than the outer surface hardness of the outer core layer.

Multi-layered, golf balls having a core made of a foamed composition are provided. The core preferably has a foam inner core (center) and surrounding thermoset or thermoplastic outer core layer. The core also includes a structural insert such as, for example, a solid shell, perforated shell, a lattice or mesh, or a central hub with extending arms, and the like. The core layers have different hardness gradients and specific gravity values. The ball further includes a cover having at least one layer. By adjusting the respective specific gravity values of the core layers, the Moment of Inertia (MOI) of the ball can be increased or decreased. In one embodiment, the ball has generally good flight distance and low spin rate.

The ball includes a dual-layered core having a foam inner core (center) and surrounding outer core layer. The outer core layer may be made from a non-foamed thermoset material such as polybutadiene rubber. The ball further includes an inner cover, preferably made from an ionomer composition comprising an O/X-type acid copolymer, wherein O is α-olefin, and X is a C3-C8 α,β-ethylenically unsaturated carboxylic acid. The outer cover may be made from a non-foamed thermoset or thermoplastic material such as polyurethane. Preferably, the specific gravity of the inner cover is greater than the specific gravity of the outer core, which is greater than the specific gravity of the inner core. The finished ball has good distance and low-spin properties.

The invention is directed to a golf ball comprising: a single layer core and a cover layer disposed about the single layer core; the single layer core being formed from a substantially homogenous formulation and comprising a geometric center and an outer surface wherein the outer surface has a hardness greater than a hardness of the geometric center; the single layer core further comprising: an inner core region disposed about the geometric center; an outer core region disposed about the inner core region and adjacent the outer surface; and a boundary disposed between the inner core region and the outer core region at about 12 mm or less from the outer surface; wherein the boundary has a hardness that is greater than the hardness of the geometric center and greater than the hardness of the outer surface.
