Abstract: Displacement members (68,100,110,120,124) for use in forming a bit body of an earth-boring rotary drill bit include a body having an exterior surface, at least a portion of which is configured to define at least one surface of the bit body as the bit body is formed around the displacement member. In some embodiments, the body may be hollow and/or porous. Methods for forming eai-th-boring rotary drill, bits include positioning such a displacement member in a mold (62,150) and forming a bit body around the displacement member in the mold. Additional methods include pressing a plurality of particles to form a body, forming at least one recess in the body, positioning such a displacement member in the recess, and sintering the body to form a bit body.

Abstract: Rotary drill bits (10) for drilling subterranean formations include a bit body (12) and at least one cutting structure (34) disposed on a face (18) thereof. The bit body includes a crown region (14) comprising a particle-matrix composite material (52) that includes a plurality of boron carbide particles (50) dispersed throughout an aluminum or aluminum-based alloy matrix material. In some embodiments, the matrix material may include a continuous solid solution phase and a discontinuous precipitate phase. Methods of manufacturing rotary drill bits for drilling subterranean formations include infiltrating a plurality of boron carbide particles with a molten aluminum or aluminum-based material. In additional methods, a green powder component is provided that includes a plurality of particles each comprising boron carbide and a plurality of particles each comprising aluminum or an aluminum-based alloy material. The green powder component is at least partially sintered to provide a bit body, and a shank is attached to the bit body.

Abstract: Methods of forming earth-boring rotary drill bits (50) include providing a bit body (52), providing a shank(70) that is configured for attachment to a drill string, and attaching the shank to the bit body. Providing a bit body includes providing a green powder component having a first region (54) having a first composition and a second region (56) having a second, different composition, and at least partially sintering the green powder component. Other methods include providing a powder mixture, pressing the powder mixture to form a green component, and sintering the green component to a final density. A shank(70) is provided that includes an aperture (72), and a feature(60) is machined in a surface of the bit body. The aperture is aligned with the feature, and a retaining member (80) is inserted through the aperture. An earth-boring bit includes a bit body comprising a particle-matrix composite material including a plurality of hard particles dispersed throughout a matrix material. A shank is attached to the bit body using a retaining member.

Abstract: Methods for welding a particle-matrix composite body (120) to another body (154) and repairing particle-matrix composite bodies (120) are disclosed. Additionally, earth-boring tools (110) having a joint that includes an overlapping root portion and a weld groove having a face portion with a first bevel portion and a second bevel portion are disclosed. In some embodiments, a particle-matrix bit body (120) of an earth-boring tool (100) may be repaired by removing a damaged portion, heating the particle-matrix composite bit body (120), and forming a built-up metallic structure thereon. In other embodiments, a particle-matrix composite body (120) may be welded to a metallic body (154) by forming a joint, heating the particle-matrix composite body (120), melting a metallic filler material forming a weld bead and cooling the welded particle-matrix composite body (120), metallic filler material and metallic body (154) at a controlled rate.
