Abstract: An additive manufacturing system opens the valves in an extruder needed to form a swath and operates an actuator to move the extruder through a transition region with those valves open to establish an amount of extrusion material between a faceplate of the extruder and a portion of an object being formed that is adequate for formation of a swath. The length of the transition region is determined with reference to a viscosity of the material being extruded and a speed at which the extruder is moved to form the swath. The transition region can be perpendicular to a path of the extruder to form the swath or aligned with the path of the extruder to form the swath.

Abstract: An additive manufacturing system includes a slip clutch coupled to an actuator of a mechanical driver that feeds solid extrusion material into a heater for supplying thermoplastic material to a manifold in an extruder head. A speed of the actuator can be set to enable the actuator to operate at a rotational speed that is slightly greater than the rotational speed of the mechanical mover. This configuration enables the pressure of the thermoplastic material in the manifold of the extruder head to be in a predetermined range no matter how many nozzles are opened in the extruder head.

Abstract: A method of operating an extruder assembly in a three-dimensional object printer translates and rotates an extruder body having an extrusion slot to produce three-dimensional objects more quickly and with greater precision. The method also includes rotating and moving one or more shutter bodies with respect to the extrusion slot to form a continuous filament of material of various sizes and shapes.

Abstract: A method for operating a three-dimensional object printer compensates for inoperative ejectors. The method identifies image data values associated with an inoperative ejector that stored in a memory with other image data values for a three-dimensional object to be printed by the three-dimensional object printer. The method replaces the image data values associated with the inoperative ejector with image data values associated with an operative ejector that correspond to a material that is different than a material ejected by the inoperative ejector and operates a plurality of ejectors with reference to the other image data values and the replaced image data values to enable the operative ejector to eject drops of the material that is different than the material ejected by the inoperative ejector into the three-dimensional object at positions where the inoperative ejector would have ejected material.

Abstract: An extruder assembly for a three-dimensional object has an extrusion slot to enable faster three-dimensional object printing with greater precision. The extruder assembly includes an extruder body having an extrusion slot to enable a continuous filament of material to be extruded through the extrusion slot and at least one actuator operatively connected to the extruder body. The at least one actuator is configured to translate the extruder body in a horizontal plane and rotate the extruder body about a rotational axis.

Abstract: An additive manufacturing system operates an actuator to move an extruder with reference to a selected first zig-zag pattern to sparsely fill an interior region of an object by extruding a swath of thermoplastic material that has straight portions connected by angled portions. After a first pass using the first zig-zag pattern is completed, a second zig-zag pattern is used to form a complementary swath that forms rigid structure with the first swath. Use of the two patterns is alternated to sparsely fill the interior region in multiple layers of the object until a predetermined distance from a solid fill structure or surface is detected. Transition patterns are then used to increase the density of the swaths in the interior region in the next successive layers of the object until the layer is reached where a solid fill surface is formed over the swaths formed using the transition patterns.

Abstract: A printer includes a printhead configured to eject high viscosity material and refill a reservoir in the printhead with high viscosity material. The printhead includes a transducer having an electroactive element and a member to which the electroactive element is mounted. An electrical signal activates the electroactive element to move the electroactive element and the member in the reservoir of high viscosity material. This movement thins the high viscosity material and enables the printhead to eject the thinned material while refilling the reservoir. The apertures through which the thinned material is ejected share a common manifold without separate chambers for each of the apertures.

Abstract: A three-dimensional object printer uses stereolithography to form a structure and then embed one or more objects in the structure. The printer includes a controller that operates a source of ultraviolet (UV) radiation to cure a portion of a liquid photopolymer at an interface between the liquid photopolymer and the external surface of an embedded object with reference to a meniscus formed between the liquid photopolymer and the external surface of an embedded object. The incorporation of the embedded object speeds formation of the final object and increases the durability of the final object.

Abstract: A three-dimensional object printing system improves the interlayer adhesion of an object. The printing system includes a platform on which a three-dimensional object is built. A material applicator in the printing system expels material to form layers of the object on the platform. The material applicator also includes a heater configured to heat the layer of the object ahead of the material applicator when the material applicator moves in a first direction and a second direction, both directions being parallel to the platform.

Abstract: An additive manufacturing system operates an extruder to extrude a swath of thermoplastic material through at least two nozzles of the extruder to form a swath of thermoplastic material along a path of relative movement between the extruder and a platform. The speed of the extruder along the path corresponds to a predetermined speed selected with reference to an orientation of the extruder and the angle for the path of relative movement between the extruder and the platform. A controller in the system operates at least one actuator operatively connected to at least one of the extruder and the platform to move the at least one of the extruder and the platform relative to the other of the extruder and the platform along the path of relative movement at the predetermined speed to make the swath of the thermoplastic material contiguous in a cross-process direction.
