    Abstract: Cutting elements include a substrate, a thermally stable polycrystalline table comprising a superhard material secured to the substrate, and a layer of metal interposed between, and attaching the substrate and the thermally stable polycrystalline table. Methods of forming a cutting element include providing a thermally stable polycrystalline table in a mold, providing a layer of metal on the thermally stable polycrystalline table, distributing a mixture of particles comprising a plurality of hard particles and a plurality of particles comprising a matrix material on the layer of metal, and heating the mold while applying pressure to the mixture of particles to cause the mixture of particles to coalesce and form a substrate and at least partially melt the layer of metal to flow and wet the thermally stable polycrystalline table and the substrate to form an attachment therebetween.

    Abstract: A rolling cone cutter has a bearing pin 15 on which is mounted a cone 17. A bearing sleeve 21 rotates with the cone and a rigid ring 23 is biassed against the sleeve by an energizing ring 29. There is an excluder ring 31. One or both the inter-engaging faces of the sleeve and the ring 23 is coated with a layer of DLC material. The DLC material, or diamond-like carbon, is a form of meta-stable amorphous carbon or hydrocarbon compound with properties very similar to those of diamond. To form the layer on the face 27 of the ring 23, a first operation comprises the deposition of material trom an RF plasma, sustained in hydrocarbon gases, onto negatively biased ring 23. After heating, face 27 is etched by argon ion bombardment. Then one or more metallic interlayers is applied from a sputter source such as a chromium target. Lastly, acetylene is introduced and a plasma is ignited between face 27 and the chamber walls. The acetylene decomposes to form carbon atoms that coat face 27 on the metallic interlayer with DLC. During the entire coating process, the temperature will be maintained below the lowest transformation temperature of the ring 23. Other processes are suitable, including primary ion beam deposition of carbon items. The coating preferably has a thickness of 2 to 3 micrometers, the hardness is in the range from 2,000 to 5,000 Knoop.

    Abstract: A cutting element for a drill bit used in drilling subterranean formations is formed with an internal chamber or passage for the flow of drilling fluid therethrough. The cutting element includes a substrate having at least one internal passage, and prior to attaching a superabrasive table thereto, the at least one internal passage is filled with a removable, substantially incompressible filler material. Attachment or bonding of the superabrasive table to the substrate under high temperature and high pressure is accomplished without significant distortion of the shape and size of the internal passage. The filler material may be a crystalline salt such as sodium chloride or halite, which is removable by dissolution in water, or may be boron nitride or a volcanic material such as Pyrofolyte material which is mechanically removable.

    Abstract: An insert for a rolling cone earth-boring bit has a cylindrical base that interferingly presses into a mating hole formed in a cone of the bit. The insert has a convex end that extends from the base. A polycrystalline diamond cap 35, 335 is bonded to the convex end. The body is formed of at least two layers of carbide material having different mechanical properties, particularly a different modulus of elasticity. The first layer 37, 337 may have a metallic binder with a lesser percentage than the binder of the second layer 39, 341 to reduce the stress at the interface between the first layer and the diamond cap. The layers may have different average carbide average grain sizes, with finer average grain sizes adjoining the diamond cap. Further, the layers may have different binders, with cobalt being the binder in the layer adjoining the diamond cap and either nickel or a nickel-cobalt alloy in another layer.
