Abstract: A three-dimensional object is formed by selectively depositing successive layers (14) of build material from a print-head (9) having a plurality of orifices or nozzles (10(1)-10(96)), such as an ink-jet type of print-head. The print-head (9) is moved (X-Y control) relative to a support platform (15) in a series of scans in the X-direction offset from one another in the Y-direction and possibly overlapping. The orifices (10(1)-10(96)) extend transversely of the scan X-direction and may be set at an angle (α) to it to control the resolution perpendicular to the scan direction. The platform (15) is movable relative to the print-head in the Z-direction for forming each successive layer (14). The build material is a flowable material and may be a radiation-curable material, such as an ultra-violet curable photo-polymer. The data according to which each layer is formed may be manipulated according to a selected build style to determine the selective activation of the print-head orifices.

Abstract: A computer-controlled apparatus and method for fabricating three-dimensional articles in layerwise fashion is disclosed. Upon dispensing a layer of a fusible powder, a laser irradiates selected locations of that layer to fuse the powder into a cross-section of the article to be formed in that layer, such that the fused cross-sections fuse together into the article. The laser is controlled in a raster scan fashion across the selected locations of the powder layer. The parallel raster scan lines are separated from one another, centerline-to-centerline, according to a selected pitch, or fill scan spacing value. The positions of the parallel scan lines are determined with respect to a coordinate system at the powder layer, rather than with respect to boundaries of the cross-section being formed; in alternating layers, the parallel scan lines are offset from one another by one-half the pitch. This arrangement of the scan lines optimizes the structural strength of the article being formed, while minimizing the number of scans required to form the article.

Abstract: Phase change compositions that are solid at ambient temperature and liquid at an elevated temperature above ambient temperature are disclosed for advantageous use in selective deposition modeling methods for building three-dimensional objects. A phase change composition according to the disclosed invention is a semi-crystalline component mixture having a freezing point of at least about 68 DEG C., a melting point of at least about 88 DEG C. and a viscosity of about 13 centipoise at 135 DEG C. The composition includes a plurality of waxes having a broad melting point range and molecular weight range. Three-dimensional objects having minimal curl, delamination and stress cracks can be produced at a faster rate than heretofore known by using selective deposition modeling techniques employing the disclosed composition.

Abstract: A composite powder specially adapted for use in selective laser sintering is disclosed. The composite powder includes a polymer powder dry mixed with a reinforcement powder, where the polymer powder has a melting temperature substantially lower than that of the reinforcement powder. In the case where nearfully dense parts are to be formed, the first constituent powder is preferably a semi-crystalline powder, for example nylon 11, of a composition suitable for forming near-fully dense parts when used unblended in selective laser sintering; if porous parts are desired, the polymer powder is an amorphous powder, such as polycarbonate, polystyrene, acrylates, and styrene/acrylate copolymers. The reinforcement powder is preferably microspheres of glass, preferably coated to enhance wetting and adhesion with the polymer powder when selective laser sintering is performed. Besides improving the stiffness and heat resistance of the part produced, the composite powder widens the process window over that provided by unblended powder, provides improved dimensional accuracy in the part produced, and facilitates roughbreakout and smooth finishing of the part produced.

The actual fill scan vectors to be used in selective laser sintering of the article are rotated, from a coordinate axis at the target plane, according to the rotation of the cross-section providing the lowest estimated fill scan time.
