    Abstract: A method of sealing a slag drain in a direct smelting vessel is disclosed. Also disclosed are a method of maintaining a slag drain channel and a direct smelting vessel with a slag drain channel that extends through a sleeve of refractory material installed in the direct smelting vessel. The method for sealing the slag drain includes locating a pre-formed refractory material at an inlet end of the slag drain channel so that it is exposed to a molten bath contained within the direct smelting vessel and sealing the slag drain channel with sealing material downstream of the pre-formed refractory material.

    Abstract: Disclosed is a method of starting a smelting process in a smelting vessel that includes a main chamber for smelting a metalliferous material and producing molten metal and a forehearth connected to the main smelting chamber via a forehearth connection. The smelting vessel contains frozen slag that blocks at least the forehearth connection. The method of starting the process includes heating frozen slag and forming molten slag and draining molten slag from the forehearth connection via the forehearth and establishing a clear flow path through the forehearth connection. Thereafter the smelting process is hot started by a series of steps including supplying a charge of molten metal into the main chamber via the forehearth connection and supplying feed materials to the process and smelting the metalliferous material and producing molten metal. The molten slag is removed via a forehearth end-drain taphole in a lowest region of the forehearth. The frozen slag in the forehearth connection is heated and melted via oxygen-enriched gas burners and/or oxygen lances. Where there is frozen slag in the main chamber, as well as frozen slag in the forehearth connection, the method includes heating and melting frozen slag in the main chamber and the forehearth connection. The frozen slag in the main chamber is heated and melted via heat from a burner system for the main chamber.

    Abstract: A two-stage molten bath-based smelting process for producing molten metal from a metalliferous feed material includes (a) preheating metalliferous feed material in a preheater and (b) injecting preheated metalliferous feed material and a solid carbonaceous material into a molten bath of a smelting vessel and smelting metalliferous feed material in the molten bath and forming molten metal and an offgas. The process includes cooling and cleaning the offgas from the smelting vessel and producing a fuel gas. The preheating stage (a) includes preheating the metalliferous feed material by generating heat by combusting at least a part for the fuel gas that is supplied to the preheating stage at a temperature of less than 300º C.
