Abstract: Apparatus and a method for forming a metallic component by additive layer manufacturing are provided. The method includes the steps of mounting a work piece (3) to ALM manufacturing apparatus including measuring means in the form of load cells (13, 14) to measure stresses tending to distort the work piece, using a laser heat source (24) to apply heat to a surface (18) of the work piece (3) sufficient to melt it;adding metallic material to the melted surface (18) and moving the heat source (24) relative to the work piece (3) whereby progressively to form a layer (30) of metallic material on it; repeating the above steps as required, whereby progressively to form the component and, while doing so, measuring stresses tending to distort the component with the load cells (13, 14) and, if they are above a predetermined threshold, stress relieving the work piece with means such as a pulsed laser (27) while still mounted to the apparatus to reduce distortion to a predetermined level, and again repeating above steps as required to complete the component. A computer (16) may be included to control the whole process.

Abstract: A method of forming a metallic component 3 by additive layer manufacturing where metal is added to a weld pool formed on the component 3. While the component 3 is being formed, stress in the component 3 is measured and if it is greater than a predetermined value then the component 3 is stress relieved. Stress can be measured by measuring the distortion across at least a substantial portion of the component 3, for example using load cells 13 & 14 to measure the force experienced by the component 3 where it is clamped to the apparatus on which it is formed. Stress relief can be by high frequency peening using a pulsed laser or ultra-sonic impact, annealing or creep forming. The component 3 can be cooled before it is stress relieved.

Abstract: A method for forming a joint between a fibre reinforced composite component and a metallic component and a joint are provided. The metallic component and the composite component each define a joint surface for mating with the joint surface of the other to join the two components together and the composite component defines a free surface opposed to the joint surface thereof. The joint surface of the metallic component defines an array of pins extending therefrom with each pin defining a pin head at an end distal from the joint surface. The method includes the steps of pressing together the joint surfaces of the two components whereby to cause the array of pins to penetrate through the fibre reinforcing material, and modifying the effective cross sectional shape of the pin heads whereby to increase the constraint applied to the composite component against peeling of the composite component from the joint surface of the metallic component.

Abstract: A method for forming a joint between a fibre reinforced composite component and a metallic component and a joint are provided. The method includes the steps of pressing together the joint surfaces of the two components whereby to cause the array of pins to penetrate through the fibre reinforcing material, and modifying the effective cross sectional shape of the pin heads whereby to increase the constraint applied to the composite component against peeling of the composite component from the joint surface of the metallic component. The pin heads may be deformed by deflecting a tip of the pin, riveting, spreading or splitting to modify the cross-section. Alternatively, a retaining means, cap or mesh may be attached to the pin heads. The pin heads extend over the free surface of the composite component.

A heat source is applied to the substrate in order to mitigate distortion of the substrate during fabrication of the object.
