Abstract: A method of forming a composite component 8 by additive layer manufacturing includes the steps of applying a stretching force 3 to an elongate tape 2 of carbon nanotubes (CNTs) whereby to align the CNTs to the tape and form an aligned tape, impregnating the tape with resin matrix material 5, forming the aligned tape into portions and transferring the portions to a component build location whereby to form the component, layer by layer. The tape may be impregnated before being formed into portions, the portions being deposited as a series of layers having a cross sectional shape corresponding to that of the component (see fig 2,3); or the impregnated aligned tape may be chopped into aligned particles which are subject to a powder bed process in which an aligning influence (i.e. ultrasonic agitation, an electric or magnetic field) may be used to align the particles in each layer prior to selective consolidation (fig 9). Further embodiments are provided wherein the aligned tape may be marked with a material sensitive to a magnetic field, the aligned tape may be chopped into particles which are deposited in an additive manufacture process wherein a magnetic field is applied which interacts with the markers and rotates the particles to a common orientation (fig 10). A further embodiment uses a LIFT (Laser Induced Forward Transfer) process to transfer portions of the aligned tape to a build location (fig 6,7,8). An apparatus for forming a composite component by additive manufacturing is further provided.

Abstract: A method of forming an array of projections 22 on a surface of a metallic component 21, the method including the steps of bringing at least one preformed projection 22 into at least close proximity to the surface of the component 21 and causing a portion of the projection and a portion of the component in the region of an intersection 29 thereof to at least partially melt, and causing them to be joined together. Electric welding, especially stud arc welding or resistance welding, is preferably used to join the projections 22 to the surface of the metallic component 21. A plurality of preformed projections 22 may be welded simultaneously to the component 21. The component comprising the array of projections is used in the manufacture of hybrid joints, more particularly to the manufacture of joints between parts made of differing materials, and most particularly to the manufacture of a metallic component comprising a plurality of preformed projections which penetrate composite fabric within a composite part (figures 1-5).
