One method of forming a sensor (10) comprises: disposing a reference electrode (22) and sensing electrode (20) on opposite sides of an electrolyte and a heater (62) on a side of the reference electrode (22) opposite the electrolyte to form a sensor element having a sensing end adjacent the reference electrode (22) and sensing electrode (20), dipping the sensor element in a first slurry, drying the sensor element to form a first coated sensor element, dipping the first coated sensor element into a second slurry, and drying the first coated sensor element to form a dipped sensor element.

An oxygen sensor (40) comprising; a sensing element (30) disposed within a housing (42) having a lower shell portion (31), a middle shell portion (26), and an upper shell portion (45), wherein said sensing element (30) extends from said lower shell portion (31) through at least a portion of said middle shell portion (26); a connector plug (58) concentrically disposed within said upper shell portion (45); one or more electrical wires (51) extending from said connector plug (58) through an opening (76) in said upper shell portion (45), and said opening (76) forming a seal in said upper portion concentrically disposed around said one or more electrical wires (51). Additionally an exhaust manifold comprising said oxygen sensor is discribed.
