Abstract: A method of starting a molten bath-based process for smelting a metalliferous material is disclosed. The method includes using the heat flux of water-cooled elements in lower parts of a smelting vessel to provide an indication of molten bath temperature during at least an early part of the start-up method and adjusting injection rates of oxygen-containing gas and/or carbonaceous material into the smelting vessel to control the molten bath temperature during start-up without exceeding critical heat flux levels and tripping the start-up method.

Abstract: A direct smelting plant for producing molten metal from a metalliferous feed material using a molten bath based direct smelting process is disclosed. The plant includes a gas delivery duct assembly extending from a gas supply location away from the vessel to deliver oxygen-containing gas to gas injection lances extending into a direct smelting vessel. The gas delivery duct assembly includes a single gas delivery main connected to the gas injection lances to supply oxygen-containing gas to the gas injection lances. The gas delivery main is located at a height above a lower half of the vessel.

Abstract: A direct smelting process for producing iron and/or ferroalloys is disclosed. The process operates on a commercial scale in a metallurgical vessel that has a hearth, side walls, and a roof, and a minimum width dimension of the interior of the hearth of at least 4 meters. The process is a molten bath-based process and includes supplying ferruginous material, carbonaceous material, and fluxes into the vessel and smelting ferruginous feed material to molten metal in the molten bath and generating gases in the bath. The process also includes injecting jets of oxygen-containing gas being air or air with up to 50% oxygen through 3 or more lances into a space above the quiescent surface of the molten bath (the "top space") and combusting gases generated in the process and generating upward movement of molten material from the molten bath into the top space to facilitate heat transfer to the bath and to minimise heat loss from the vessel. The process is characterised by entraining a volume of top space gas into the jets of oxygen-containing gas injected into the vessel that is 2-6 times the volume of the injected gas.

Abstract: A direct smelting process for producing metals from a metalliferous feed material is disclosed. The process includes forming a molten bath having a metal layer (15) and a slag layer (16) on the metal layer in a metallurgical vessel, injecting metalliferous feed material and solid carbonaceous material into the metal layer via a plurality of lances/tuyeres (11), and smelting metalliferous material to metal in the metal layer. The process also includes causing molten material to be projected as splashes, droplets, and streams into a top space above a nominal quiescent surface of the molten bath to form a transition zone (23). The process also includes injecting an oxygen-containing gas into the vessel via one or more than one lance/tuyere (13) to post-combust reaction gases released from the molten bath, whereby the ascending and thereafter descending splashes, droplets and streams of molten material in the transition zone facilitate heat transfer to the molten bath, and whereby the transition zone minimises heat loss from the vessel via the side walls in contact with the transition zone. The process is characterised by controlling the process by maintaining a high slag inventory.

Abstract: Procedimiento de fusión directa para producir metales (comprendiendo dicho término las aleaciones metálicas) a partir de un material ferroso que comprende las etapas siguientes: (a) formar un baño de metal fundido y de escoria fundida en un crisol metalúrgico; (b) inyectar materiales de carga, que son material sólido y gas portador en el baño fundido a una velocidad de por lo menos 40 m/s a través de una lanza de inyección de sólidos que se extiende hacia abajo que presenta un tubo de suministro de un diámetro interior de 40 a 200 mm que está dispuesto de manera que un eje central de un extremo de salida de la lanza está en un ángulo de 2 a 90 grados con respecto a una eje horizontal y genera un flujo de gas superficial de por lo menos 0, 04 Nm3/s/m2 en el interior del baño fundido (en el que m2 se refiere al área de una sección transversal horizontal a través del baño fundido) por lo menos en parte mediante reacciones del material inyectado en el baño que hace que el material fundido sea proyectado hacia arriba como salpicaduras, gotitas y chorros y forme una zona de baño fundido expandida, produciendo el flujo de gas y el material fundido proyectado hacia arriba un movimiento sustancial del material en el interior del baño fundido y una intensa mezcla del baño fundido, habiendo sido seleccionados los materiales de carga de manera que, en un sentido global, las reacciones de los materiales de carga son endotérmicas; y (c) inyectar un gas que contiene oxígeno en una región superior del crisol, mediante por lo menos una lanza de inyección de gas oxígeno y la poscombustión de los gases combustibles liberados del baño fundido, por lo que el material fundido ascendente y a continuación descendente en la zona expandida del baño fundido facilita la transmisión de calor al baño fundido.
