Abstract: A procedure for starting up a direct smelting process for producing iron from a metalliferous feed material in a metallurgical vessel is disclosed. The vessel is of the type which includes a plurality of feed material injection lances/tuyeres (11, 13). The start-up procedure includes the steps of: (a) preheating the vessel; (b) supplying a charge of molten iron to the vessel and forming a molten bath in the vessel, (c) supplying carbonaceous material and flux to the molten bath and injecting oxygen-containing gas through one or more than one feed material injection lance/tuyere and combusting carbon and bath derived gas (if present) and thereby heating the molten bath and generating slag; and (d) suppling metalliferous feed material to the vessel while continuing supply of carbonaceous material and flux and injection of oxygen-containing gas and smelting metalliferous feed material and producing molten iron and thereby completing the start-up procedure.

Abstract: A direct smelting process for producing molten iron and/or ferroalloys from a metalliferous feed material is disclosed. The process is a molten bath based process that is carried out in a direct smelting vessel. The process includes the steps of supplying metalliferous feed material, carbonaceous material and fluxes into the vessel; smelting metalliferous feed material to molten iron in the molten bath; and injecting an oxygen-containing gas into the vessel to post-combust gases generated in the process. The process is characterised by controlling the level of molten metal in the vessel by adjusting the pressure in the vessel.

Abstract: A vessel which produces metal from a metalliferous feed material by a direct smelting process is disclosed. The vessel contains a molten bath having a metal layer (15) and a slag layer (16) on the metal layer and has a gas continuous space (31) above the slag layer. The vessel includes a hearth formed of refractory material having a base (3) and sides (55) in contact wi th the molten metal and side walls (5) which extend upwardly from the sides (55 ) of the hearth and are in contact with the slag layer and the gas continuous space. The side walls that contact the gas continuous space include water cooled panels (57) and a layer of slag on the panels. The vessel also includ es one or more than one lance/tuyere (13) extending downwardly into the vessel and injecting an oxygen-containing gas into the vessel above the metal layer and a plurality of lances/tuyeres (11) injecting at least part of the metalliferous feed material and a carbonaceous material with a carrier gas into the molten bath so as to penetrate the metal layer.

Abstract: A molten bath-based direct smelting process for producing ferrous metal from a ferrous feed material is disclosed. The process is characterised by injecting pro-heated air downwardly into metallurgical vessel at an angle of 20 to 90° C. relative to a horizontal axis and at a temperature of 800-1400 ° C. and at a velocity of 200-600 m/s via at least one lance ( 27 ) . This step forces molten material in the region of a lower end of the lance away from the lance and forming a "free"space around the lower end of the lance that has a concentration of molten material that is lower than the molten material concentration in the raised bath. The process is further characterised in that the lance is located so that: (i) the lance extends into the vessel a distance that is at least the outer diameter of he lover end of the lance; and (ii) the lower end of the lance is at least 3 times the outer diameter of the lower end of the lance above a quiescent surface of the molt bath.

Abstract: Procedimiento de fusión directa para producir metal ferroso a partir de un material de alimentación ferroso que comprende las etapas que consisten en: (a) formar un baño de metal fundido y escoria fundida en un recipiente metalúrgico; (b) inyectar material de alimentación ferroso en el baño fundido y fundir el material de alimentación ferroso a metal en el baño fundido; (c) inyectar material carbonoso sólido en el baño fundido; de manera que el nivel de carbono disuelto en el hierro fundido en el baño fundido es de por lo menos del 3% en peso; (d) generar un flujo de gas en el baño fundido por lo menos en parte mediante reacciones de material inyectado en el baño que transporta material fundido hacia arriba por encima de una superficie inactiva del baño fundido (tal como se define en la presente memoria) para formar un baño elevado; (e) inyectar aire precalentado en el recipiente mediante por lo menos una lanza de manera que incide sobre o penetra en el baño elevado y realiza la poscombustión de los gases de reacción liberados desde o contenidos dentro del baño elevado, facilitando así la transferencia de calor al baño fundido, forzando el aire al material fundido en el baño elevado en la región del extremo inferior de la lanza lejos de la lanza y formando un espacio libre alrededor del extremo inferior de la lanza que presenta una concentración de material fundido que es inferior que la concentración de material fundido en el baño elevado, estando dicho procedimiento caracterizado por la inyección del aire precalentado hacia abajo en el recipiente en un ángulo de 20 a 90ºC con respecto al eje horizontal y a una temperatura de 800-1.400ºC y a una velocidad de 200-600 m/s; siendo la lanza dispuesta de manera que: (i) la lanza se extiende en el recipiente una distancia que es por lo menos el diámetro exterior del extremo inferior de la lanza; e (ii) el extremo inferior de la lanza es por lo menos 3 veces el diámetro exterior del extremo inferior de la lanzapor encima de la superficie inactiva del baño fundido, en el que el flujo de gas superficial en el baño fundido es de por lo menos 0, 04 Nm3/s/m2 de la superficie inactiva del baño fundido.

Abstract: A molten-bath based direct smelting process and apparatus for producing metals from a ferrous material is disclosed. The process includes injecting feed materials being solid material and carrier gas into a molten bath at a velocity of at least 40 m/s through at least one downwardly extending solids injection lance having a delivery tube of internal diameter of 40-200 mm that is located so that a central axis of an outlet end of the lance is at an angle of 20 to 90 degrees to a horizontal axis. The feed materials injection generates a superficial gas flow of at least 0.04 Nm 3 /s/m 2 within the molten bath at least in part by reactions of injected material in the bath. The gas now causes molten material to be projected upwardly as splashes, droplets and streams and form an expanded molten bath zone, with the gas flow and the upwardly projected molten material causing substantial movement of material within the molten bath and strong mixing of the molten bath. The feed materials are selected so that, in an overall sense, the reactions of the feed materials in the molten bath are endothermic. The process also includes injecting an oxygen-containing gas into an upper region of the vessel via at least one oxygen gas injection lance and post-combusting combustible gases released from the molten bath.
