A brace has a plurality of elongated beams that extend in parallel along the length of the brace. The adjacent beams are coupled to posts that extend around the circumference of the brace in a staggered pattern and hold the beams in place around the brace. The beams and posts define a plurality of elongated fenestrations. The configuration of the beams and fenestrations allow the brace to be strong in compression and bending and also provide elastic radial expansion.

A conformable hand brace includes a support surface for supporting palm portion of a patient's hand and an adjustable mechanism that allows the cross section of the brace to be adjusted. The brace can be adjusted to provide a close fit as the geometry of the hand changes. The inventive system allows the conformable hand brace to be designed automatically by a computer based upon anatomical measurements.

An adjustable brace includes a support surface for supporting one surface of a patient and an adjustable portion that allow the cross section of the brace to be adjusted. When a limb is injured, a patient may have a swollen limb and the adjustable brace can be set to a large cross section. As the limb heals, the swelling decreases and the limb cross section also decreases due to atrophy. An adjustable coupling can be used reduce the cross section to properly fit the limb of the patient during the healing process.

A prosthetic limb has an outer surface that is a mirror image of an intact limb or a generic limb design. The intact limb is scanned and the surface data is manipulated to create a virtual mirror image. If generic data is used, the intact leg can be measured and the generic surface can be adjusted so the prosthetic limb appears similar to the intact limb. The end of the amputated limb is also measured to obtain socket data. A knee and foot are incorporated to form a virtual prosthetic limb represented by design data. The design data for the virtual prosthetic limb is forwarded to a rapid prototyping machine that fabricates the entire leg simultaneously. Once completed, the prosthetic limb is shipped to the patient.
