Abstract: A method for manufacturing a polymeric electrical machine includes manufacturing a stator (18, 30) including a laminated stator core (30) and a plurality of windings (20) including winding overhangs (48);
applying a surface treatment to the stator (18, 30) core constructed to reduce defects at an interface between a polymeric material and the stator (18, 30) core and enhance adherence between the polymeric material and the stator (18, 30) core;
mounting the stator (18, 30) onto a mandrel (108);
inserting the stator (18, 30) into an electrical machine housing mold (100);
molding an electrical machine housing (22) including a stator band (34) with an integral nondrive end endplate (36, 38), including overmolding the stator (18, 30) and winding overhangs (48) within the stator band (34);
molding a drive end endplate (38), including forming polymeric ribs (72) in the drive end endplate (38) and overmolding a metallic structure (61) into the endplate (36, 38), the metallic structure (61) enhancing mechanical stiffness of the endplate (36, 38);
installing a rotor (14) assembly (124) into the electrical machine housing (22);
and installing the endplate (36, 38) onto the electrical machine housing (22).-

Abstract: The present invention relates to high-resistivity permanent magnets, their preparation and their application in electrical machines. A permanent magnet according to the present invention comprises a permanent magnet comprising a magnetic material and a shaped inorganic insulating element, wherein a shape and a size of the shaped inorganic insulating element have been substantially unchanged by the sintering, wherein the shaped inorganic insulating element has a width and a length which are both at least 10 times larger than an average grain diameter of the magnetic material after sintering, and wherein an arithmetic average waviness Wa of an interface between the magnetic material and the shaped inorganic insulating element is less than 10% of a local wall thickness of the shaped inorganic insulating element after sintering.
