    Abstract: A cutting element includes a substrate and a thermally stable diamond (TSP) layer over the substrate 42 where the TSP layer has a property which varies through the layer. The TSP layer may be a polycrystalline diamond layer (PCD) leached of cobalt binder or a PCD layer formed with silicon carbide binder. The TSP layer includes three adjacent layers, 34, 36, 28, each including diamond grains of different sizes. The grain size in the third layer 28 is larger than the grain size of the second layer 36 which in turn is larger than the grain size in the first layer 34.

    Abstract: A method of forming a diamond impregnated cutting structure such as a cutter insert, involves placing uniformly coated diamond particles in a mould, cold pressing the coated particles and then heating the compacted coated particles with a matrix material to form the diamond impregnated cutting structure. The matrix material can be selected from various metal carbides and nitrides. The heating step may be at between 1500 F and 2100 F and may be a high temperature, high pressure process or an isostatic pressing. The heating step may also comprise a hot-pressing process followed by a high pressure, high temperature process. Also claimed is an insert for a drill bit characterised by a thermally stable shearing portion on a diamond impregnated body, where at least one of the structures has a thermally stable coating.

    Abstract: A cutter element for use in a drill bit, comprising a substrate and a cutting layer. The substrate comprises a grip portion and an extension portion, where the grip portion has an insert axis and an extension portion including an interface surface having a first apex. The cutting layer is affixed to the interface surface and has a cutting surface having a second apex. The cutting layer is shaped such that when a plane passing through the first apex and lying parallel to the insert axis and normal to a radius from the insert axis, the plane divides the cutting layer into major and minor portions and the major portion has a major volume that is at least 60 percent of the total volume of said cutting layer. Alternative embodiments of the present invention include variations wherein the first and second apices do not coincide and wherein the interface surface of the substrate is not axisymmetric. Using these variations, cutter elements having sizeable variations in thickness are constructed.

    Abstract: A cutting element for a rock drilling bit comprises a cylindrical grip section (10, figure 1A) from which extends a protrusion 812 having a non-axisymmetric outer surface and a layer of ultra hard material 830 having a convex non-axisymmetric outer surface is formed over the protrusion. A critical contact region or zone 874 ,which is the portion of an insert closest to a hole wall while drilling and the region most liable to cracking due to stresses during drilling, is defined on the insert. Measured from a central axis (32, figure 1A) the critical zone is located not less than a first angle (72, figure 1A) of round 20{ and not greater than a second angle (73, figure 1 ) of round 80{. Inside this region the ultra hard layer, generally polycrystalline diamond or polycrystalline cubic boron nitride, is thicker than outside to reduce cracking or delamination. One or more transition layers may be placed between the protrusion and the ultra hard layer.

    Abstract: An improved O-ring seal for rock bit bearings comprises a body formed from a resilient elastomeric composition and a modified surface comprising a surface enhancing material integral with the body. The surface comprises a layer of surface enhancing material that encapsulates and is molecularly bonded to an underlying surface of an elastomeric seal body. The surface enhancing material selected may include metal disulfides, fluoropolymers, ethylene polymers, silicone polymers, and urethane polymers. The O-ring surface displays enhanced properties of reduced break-off friction, increased lubricity and wettablity, and increased thermal resistance. These enhanced surface properties serve to minimize stick-slip and material loss from the O-ring surface resulting from stick-slip, thereby increasing the service life of the O-ring seal and rock bit.
