Abstract: Disclosed is a composite gypsum board comprising a board core and a concentrated layer of substantial thickness (e.g., at least about 0.02 inches). The concentrated layer includes a higher weight percentage of an enhancing additive than the board core. The board core has a thickness greater than the thickness of the concentrated layer and forms the bulk of the board volume. The concentrated layer has a higher density (e.g., at least about 1.1 times greater) than the density of the board core. Also disclosed is a method of preparing a composite gypsum board.

Abstract: Disclosed are a composite gypsum board and a method of preparing gypsum board. The board contains at least one set gypsum layer sandwiched between face and back cover sheets. The set gypsum layer is formed from at least stucco and water. The stucco material generally includes a high salt impurity content, for example, when the stucco is calcined from certain sources of low-quality synthetic gypsum. For example, in some embodiments, the salts are chloride salts, e.g., sodium chloride (NaCl), potassium chloride (KCl), magnesium chloride (MgCl2), and/or calcium chloride (CaCl2). The board and methods improve the bond between the gypsum layer(s) and at least one of the cover sheets (e.g., the back cover sheet). Also provided are methods and systems relating to drying gypsum board.

Abstract: Disclosed is a gypsum board comprising a set gypsum core disposed between two cover sheets, the core formed from a slurry comprising stucco, water, and at least one uncooked starch having a) a hot water viscosity of 20 - 300 Brabender Units when the viscosity is measured by the HWVA method and/or b) a peak viscosity of 120 - 1000 Brabender Units when the viscosity is measured by putting the starch in a slurry with water at a starch concentration of 15% solids, and using a Viscograph-E instrument set at 75 rpm and 700 cmg, where the starch is heated from 25 °C to 95 °C at a rate of 3 °C/minute, the slurry is held at 95 °C for ten minutes, and the starch is cooled to 50 °C at a rate of -3 °C/minute and/or c) a cold water viscosity at 10% of solids of 5 - 50 centipoise when the viscosity is measured by a Brookfield viscometer method at 25° C. Further disclosed is a method of preparing gypsum board comprising: (a) mixing a slurry comprising stucco, water, and at least one uncooked starch a) or b) (b) disposing the slurry between a first cover sheet and a second cover sheet to form a wet assembly; (c) cutting the wet assembly into a board; and (d) drying the board, the dried board having a density of about 35 pcf (560 kg/m 3 ) or less and the board having a nail pull resistance of at least about 72 lbs-f according to ASTM 473-10, method B.
