    Abstract: A molten bath-based direct smelting process for producing metals from metal oxides (including partially reduced metal oxides) is disclosed. The process includes causing upward movement of splashes, droplets, and streams of molten material from a metal layer (15) of the molten bath which: (i) promotes strong mixing of metal in a slag layer (16) of the molten bath so that the slag layer (16) is maintained in a strongly reducing condition leading to FeO levels below 8 wt % based on the total weight of the slag in the slag layer (16); and (ii) extends into a space above a nominal quiescent surface of the molten bath to form a transition zone (23).

    Abstract: A process for direct smelting a metalliferous feed material is disclosed. Ch ar and fuel gas are produced by pre-treating coal with an oxygen-containing gas . The fuel gas is used to heat an oxygen-containing gas and/or to produce an oxygen-containing gas in an oxygen plant. Metalliferous feed material, char, and the oxygen-containing gas are injected into a direct smelting vessel, an d the metalliferous feed material is smelted to molten metal in the direct smelting vessel using the char as a source of energy and as a reductant.

    Abstract: The production of highly metallized feed, an intermediate product produced solely by gaseous reductants in two stage reduction processes of that kind, encounters sticking problems, which interfere with continuous processing and productivity. This problem has been overcome by exploiting a high volatile carbonaceous material, such as coal, as the reducing agent for the (partially reduced) oxide ore starting material in the solid state prereduction stage of a duplex process, in which the final stage consists of smelting, to produce the final metal (alloy). Intermediate products of the first stage are char from the coal, which avoids the sticking problem, partially reduced ore and CO and H2, which participate in the prereduction. The process has particular application to iron ores, such as haematite and magnetite and similar derivatives, namely, chromite and oxidic nickel ores. The process may be extended to a triplex, which includes drying, preheating and partial reduction in the first stage, followed by further partial reduction and finally the smelting step. The final stage of solid state reduction takes place at a temperature of at least 550° C., preferably 750-900° C. At least 50% of metallization is essential for satisfactory processing, preferably at least 80%.

    Abstract: A method of removing a blockage in a solids injection lance under normal operating conditions of a direct smelting vessel is disclosed. The direct smelting vessel contains a bath of molten metal and slag and the solids injection lance extends into the direct smelting vessel and has an outlet end that is submerged in the molten slag. The solids injection lance further has a single inlet coupled to a section of supply line that conveys gas and solid feed material to the solids injection lance. The method comprises (a) advancing a blockage-removing tool through the supply line section and through the solids injection lance to an upstream side of the blockage, (b) operating the tool under elevated gas pressure conditions to remove the blockage such that solid feed material and gas are able to flow through the solids injection lance. The method further comprises (c) retracting the tool from the solids injection lance and the supply line section. Also disclosed is an apparatus for removing a blockage in a solids injection lance extending into a direct smelting vessel.
