Mouldings of expanded olefin polymers are formed by heating expanded particles of crosslinked crystalline homo- or co-polymers of olefins having two or three carbon atoms in a closed mould from which gases and liquid can excape but from which the expanded particles cannot escape. The particles are preferably compressed by 5-70 degrees volume per cent by moving two opposed mould sides towards the centre of the mould cavity. The polymer must have an X-ray crystallinity greater than 25% at 25‹ C. and may be polyethylene, polypropylene, a copolymer of ethylene and propylene or a copolymer of ethylene with various vinyl compounds especially acrylic esters. It may contain fillers, reinforcements, dyes, flame retardants, lubricants or other polymers and the degree of crosslinking may be increased by irradiation with X-rays or an electron beam. The expanded particles preferably have diameters of between 3 and 40 mm. Heating during the moulding process may be carried out by immersing the mould in a bath of liquid, by passing a heated gas through the mould or by introducing a heated gas into the mould cavity, the pipes being removed before compressing the particles.

Abstract: An expanded resinous material consists of porous thermoplastic particles the interstices between the particles being filled with a foamed cured synthetic resin. Spherical porous particles of less than 10 mm. diameter may be prepared by incorporating a volatile liquid within particles of polyvinyl chloride, polyethylene, poly(methyl methacrylate), polyurethanes, polyethers, polystyrene or styrene copolymers with butadiene or acrylonitrile and heating the particles above the boiling-point of the liquid. Specified hardenable foamed synthetic resins are urea/formaldehyde, phenol/formaldehyde, melamine/formaldehyde, or polyurethane resins. These may include a surface-active agent and a curing agent. In preparing the material the particles should be tightly packed and the foam added to it. Fillers, e.g. granulated cork, asbestos or fibre waste may also be added. The material may be prepared batchwise by placing particles in a mould with closed side walls and a perforated upper closure, which allows air to pass through but prevents escape of the particles, and introducing the foam at an inlet in the lower part of the mould. The material may then be set in the mould or conveyed elsewhere. In a continuous process particles fed into chamber 2 from hopper 1 are carried by screw 3 to inlet 4 where the foam enters. More plastic may be introduced at a second inlet (not shown) in pipe 5. The foam may be agitated or vibrated and a pressure difference may be used to convey it along the pipe to the site where it is to be solidified. The product may contain 5-95% of the porous resin particles and may be coated, e.g. with asbestos. It can be used to make shaped articles, e.g. structural units or heat insulation. In Examples 1 and 2 particles of expanded polystyrene are mixed with a foamed urea-formaldehyde resin in the apparatus shown. In (1) the particles are expanded with sodium diisopropyl-naphthalene sulphonate, phosphoric acid and air. In (2) oxalic acid was added to the resin. In (3) polyvinyl chloride particles were incorporated into a polyether prepared from pentaerythritol monoglycidyl ether, 4 : 41-diamino-3 : 31-dimethyl-dicyclohexylmethane and H2O2.

Abstract: Heat-insulating compositions are made by mixing porous plastic particles with an inorganic binder consisting of a suspension of water-containing particles of alkali metal silicate and inorganic fillers in an aqueous solution of an alkali metal silicate, and solidifying at a temperature above >0 DEG C. but below that at which the plastic sinters. Solidification can be assisted by extracting water down to a content of 20%, by treatment with carbon dioxide, or by the application of pressure. The porous plastic may be polyurethane, polystyrene, copolymers of styrene and acrylonitrile, acrylic acid, or butadiene, vinyl chloride, or copolymers of vinyl chloride and vinylidene chloride. Flame retardants such as inorganic halogen compounds or mixtures of chloroparaffins and antimony trioxide may be included. The alkali metal silicate powder is preferably sodium silicate containing 16-20% water and having an Na2O/SiO2 ratio of 1:2.0 to 1:4.0. The solution is of 15-60 DEG Be1 concentration, and the total water content varies between 25 and 75% of the weight of the silicate. Magnesia, talc, calcium carbonate, powdered asbestos, glass, quartz, zinc carbonate, sodium silicofluoride, or silica gel can be used as fillers in the ratio of 1:1 to 4:1 relative to the anhydrous silicate.
