In a preferred embodiment, a damaged area (30) of an airfoil leading edge is machined to produce a base surface (50), and a backing element (52) is attached to the airfoil (26) to receive the repair material which can subsequently be machined to the appropriate profile.

Abstract: A method for depositing a first material on a substrate (108) includes providing the substrate (108) in a deposition chamber. A molten body (164) is formed between the substrate and a source of the first material by melting one or more second materials. A flow of the first material is passed through the molten body (164) and from the molten body (164) to the substrate (108) as a vapor flow. An essentially non-expending portion of the molten body comprises an alloy having a melting temperature below a melting temperature of the first material.

An arc gas emitter injects gas through the electric arc. The electric arc is operable for ionizing the gas to create a plasma gas stream (21). A powder injector (22) injects powdered material into a plasma stream (21). A localized area of the turbine vane (72) is coated with the powdered material (34) without having to mask the turbine vane (72).
